Diesel generator sets do not all operate in the same way. Some run continuously for long periods, while others are started for short durations and switched off repeatedly depending on the facility's power requirements. Hospitals, commercial buildings, telecom facilities, backup systems and certain industrial operations may experience these frequent start-stop cycles.

This operating pattern is an important consideration when selecting a Retrofit Emission Control Device (RECD). A device that is technically suitable for a DG set's rated capacity may still need to be evaluated in the context of how frequently the generator starts, how long it operates and how quickly it reaches stable operating conditions.

Understanding the relationship between operating cycles and RECD selection can help DG owners make better technical decisions.

Why Operating Pattern Matters

An RECD works as part of the generator's exhaust system. Its performance can depend on exhaust temperature, gas flow, engine operating conditions and the characteristics of the emission-control system.

During a long operating period, the engine and exhaust system have sufficient time to reach a relatively stable thermal condition. With repeated short cycles, however, the generator may be switched off before the exhaust system and RECD have fully stabilised.

As a result, the device can spend a significant portion of its operating life moving between cold, warm-up and steady-state conditions.

operating pattern should be considered during selection and technical evaluationThis does not mean that every frequently cycled DG set requires a different type of RECD, but it does mean that the .

Short Operating Cycles Can Limit Thermal Stabilisation

Temperature is one of the most important factors to consider.

After a cold start, the engine begins producing exhaust heat, but the RECD and surrounding exhaust components also need time to warm up. If the generator operates for only a short period before shutdown, the RECD may not spend much time at its normal steady-state operating condition.

If this happens repeatedly, the testing and evaluation of the system should reflect the actual operating pattern rather than assuming continuous operation.

For a DG set that normally runs for only 10 or 15 minutes at a time, a selection approach based entirely on long-duration steady-state operation may not tell the complete story.

Start-Stop Frequency Should Be Discussed With the Supplier

When requesting an RECD, buyers should provide more information than simply the DG set's make, model and rated power.

Useful operating information includes:

Typical number of starts per day
Average operating duration
Typical load during each cycle
Minimum and maximum operating duration
Whether the DG frequently operates at low load
Expected seasonal operating conditions
Whether the generator is used for emergency or routine backup

This information gives the supplier and technical team a better understanding of the actual application.

Central Pollution Control BoardCPCB's RECD procedure states that RECD devices are developed, optimised and certified for already certified DG engine families, with the applicable type-approval range linked to the relevant engine family.

This reinforces the importance of matching the selected RECD to the relevant engine/application rather than treating all DG sets as interchangeable.

Low-Load Operation Can Add Another Consideration

Frequent cycling and low-load operation can sometimes occur together.

A generator that starts frequently but runs at a relatively low load may experience lower exhaust temperatures than one operating at higher loads. This can affect how quickly the exhaust system reaches thermal equilibrium.

both cycle duration and typical loadTherefore, the selection process should consider .

A DG that starts ten times per day at 80% load presents a different operating pattern from one that starts ten times per day but normally operates at 20–30% load.

Warm-Up Time Should Be Included in Testing

Testing an RECD on a frequently cycled DG set should reflect the actual operating conditions as far as the applicable test procedure allows.

A test should not automatically begin immediately after starting the generator. The testing team may need to allow the engine and RECD to reach the defined operating condition before collecting representative measurements.

At the same time, if the purpose of an evaluation is to understand cold-start or short-cycle behaviour, that should be clearly defined as a separate test condition rather than mixing it with steady-state performance testing.

Consider Back-Pressure and Exhaust Arrangement

The RECD becomes part of the existing exhaust system, so installation design is another important factor.

The selected device should be compatible with the DG set and exhaust configuration. Back-pressure, pipe dimensions, mounting arrangement and available installation space should be reviewed before finalising the system.

For a frequently started generator, reliable installation is particularly important because repeated thermal expansion and contraction can place additional demands on exhaust connections and associated components.

The technical team should therefore review the complete exhaust arrangement rather than selecting an RECD solely based on its nominal capacity.

Maintenance Planning Becomes More Important

Frequent starts and stops can also influence maintenance planning.

Repeated operating cycles mean that the system experiences more frequent transitions between ambient and operating temperatures. Inspection of mounting arrangements, exhaust connections and other relevant components should therefore form part of the overall maintenance strategy.

The manufacturer’s installation and operation instructions should always be followed.

Central Pollution Control BoardCPCB's RECD framework also requires manufacturers/importers/retrofitter organisations to provide installation and operation information relevant to the correct functioning of the device.

Questions Buyers Should Ask Before Selecting an RECD

Before finalising an RECD for a frequently cycled DG set, buyers can ask:

Is the RECD approved or certified for the relevant engine family?
What operating conditions were considered during its evaluation?
Is the typical DG load suitable for the proposed system?
What installation and back-pressure requirements apply?
How should warm-up be handled during testing?
What maintenance procedures are recommended?
Are there specific operating limitations that should be considered?

These questions can help ensure that the selected system is suitable for the actual application rather than just the DG's nameplate rating.

Conclusion

Cycle duration, operating load, warm-up behaviour, exhaust temperature, back-pressure and maintenance requirementsFrequent start-stop operation can influence how an RECD should be evaluated and selected for a diesel generator. can all be relevant to the overall application.

The right approach is not simply to choose an RECD based on generator capacity. Instead, the operating pattern should be discussed with the supplier and considered alongside the relevant engine family, exhaust configuration and installation requirements.

For DG owners with frequently cycled generators, understanding these factors before procurement can help create a more practical and technically appropriate emission-control solution.
