When an existing diesel generator is no longer suitable for current emission requirements, facility owners usually face two choices: retrofit the generator with an emission-control system or replace the complete DG set with a newer CPCB IV+ model. At first glance, purchasing a new generator may appear to be the simpler solution, but the financial difference between the two options can be substantial.

For organisations trying to control capital expenditure while continuing to use a mechanically sound generator, an RECD retrofit can be an option worth evaluating.

Comparing the Two Investment Approaches

A new generator involves purchasing an entirely new asset, including the engine, alternator, control panel, enclosure and associated equipment. Depending on capacity and specifications, additional expenses may also arise from transportation, foundation work, electrical integration and installation.

An RECD retrofit follows a different approach. Instead of replacing the complete generator, an emission-control system is integrated with the existing DG set. This allows the owner to retain the existing engine and other major components while addressing emission-control requirements.

The right choice therefore depends not only on the initial quotation but also on the condition, age, operating pattern and expected remaining life of the existing generator.

Why Retrofit Can Reduce Initial Capital Spending

One of the main reasons organisations consider an RECD is the difference in initial investment.

Replacing a generator means paying for an entirely new machine. In contrast, an RECD project generally involves the emission-control equipment, installation, integration and associated testing or documentation.

This difference becomes particularly important for facilities operating several DG sets. Replacing every generator simultaneously can require a considerable capital budget, whereas a phased retrofit programme may allow the organisation to distribute expenditure across different financial periods.

The Existing Engine Should Be the First Check

Lower retrofit cost does not automatically mean that every old generator should be retrofitted.

Before selecting an RECD, the mechanical condition of the DG set should be assessed. Important factors include engine performance, oil consumption, smoke levels, maintenance history, exhaust condition, operating hours and expected remaining service life.

A generator that is mechanically healthy can be a strong retrofit candidate. However, if an engine is already approaching a major overhaul or has persistent mechanical problems, spending money on emission-control equipment may not provide the best long-term value.

This is why a technical inspection should come before the final investment decision.

Don't Compare Only the Purchase Price

A proper comparison should consider the total cost of ownership rather than only the initial quotation.

For a retrofit, the calculation may include:

RECD equipment cost
Installation and exhaust integration
Testing and documentation
Periodic maintenance
Cleaning or regeneration requirements
Possible downtime during installation

For a new generator, the calculation may include:

New genset purchase price
Transportation
Installation and commissioning
Foundation or structural modifications
Electrical integration
Maintenance and servicing
Disposal or resale of the existing DG set

Looking at these items together gives facility managers a much clearer picture of the actual financial impact.

Capacity Also Changes the Calculation

The generator's kVA rating is another important factor.

For smaller and mid-sized DG sets, replacing the complete machine may sometimes be financially manageable. As generator capacity increases, however, the capital involved in buying an entirely new unit can become considerably larger.

This is where a retrofit assessment can become particularly useful. Instead of immediately replacing a high-capacity generator that still has useful mechanical life, the owner can evaluate whether an appropriate RECD installation can extend the practical usefulness of the existing asset.

The decision should still be based on actual engineering conditions rather than capacity alone.

What About Fuel Efficiency?

A new CPCB IV+ generator may offer advantages associated with newer engine technology and updated system design. Depending on the specific model and operating conditions, fuel consumption can therefore become an important part of the comparison.

However, expected fuel savings should be calculated using the actual operating profile of the generator.

A standby DG set operating for relatively few hours each year may not recover a large capital difference through fuel savings alone. On the other hand, a generator operating for long periods may justify a more detailed fuel-efficiency calculation.

Therefore, annual operating hours should be included when comparing retrofit and replacement options.

Resale Value Can Change the Equation

If an organisation chooses to purchase a new generator, the old DG set may have some resale or scrap value. That amount can reduce the effective cost of replacement.

However, the expected resale value should be realistic. Generator condition, age, capacity, brand, market demand and local requirements can all influence the final value.

Similarly, the cost of removing the old machine and preparing the site for the new unit should not be ignored.

A Practical Decision Framework

A simple evaluation can help facility managers narrow down the right option.

Consider an RECD retrofit when:

The existing generator is mechanically healthy.
The generator still has useful service life remaining.
Replacement would require a large capital investment.
Existing infrastructure can continue to support the generator.
The organisation wants to minimise disruption and avoid complete asset replacement.

Consider a new CPCB IV+ generator when:

The existing engine is nearing the end of its useful life.
Major mechanical repairs are already expected.
The required capacity is changing significantly.
Existing equipment or infrastructure needs complete modernisation.
Long-term operating economics favour a new machine.

The final decision should be based on technical inspection, operating requirements and a complete cost comparison rather than simply choosing the lower initial quotation.

Compliance Should Remain Part of the Evaluation

Emission requirements are an important part of the generator decision. CPCB documentation sets out emission limits and requirements applicable to generator-set engines, so organisations should verify the requirements relevant to their particular equipment and location through current official sources.

The Bottom Line

Replacing an old DG set with a new CPCB IV+ generator is not always the only route available. If the existing generator is mechanically sound and has sufficient remaining service life, an RECD retrofit may provide a way to address emission-control requirements without investing in an entirely new machine.

On the other hand, an old or mechanically unreliable generator may not be a suitable retrofit candidate. In that situation, replacement can make more sense when long-term ownership costs, reliability and capacity requirements are considered.
