Testing a Retrofit Emission Control Device (RECD) is not simply a matter of taking one emission reading before installation and another after installation. To understand whether the device is actually reducing particulate emissions, the two test conditions need to be sufficiently comparable.

One of the most important factors in this comparison is the condition of the exhaust stream. Changes in exhaust flow, temperature, dilution, oxygen concentration, sampling conditions or air leakage can influence measured concentrations. If these factors are not controlled or properly accounted for, an apparent improvement may not necessarily represent the actual performance of the RECD.

consistent exhaust conditions are essential for meaningful before-and-after RECD testingThis is why .

Why Consistency Matters in RECD Testing

An RECD is intended to reduce pollutants generated by a diesel generator. When its performance is evaluated, the most useful comparison is between measurements taken under equivalent operating conditions.

For example, if the baseline test is performed at one generator load and the post-installation test is performed at a substantially different load, the exhaust characteristics may change independently of the RECD.

Similarly, if additional air enters the exhaust system during one test, the pollutant concentration can be reduced through dilution even though the actual pollutant mass generated by the engine has not changed.

Aceget guide on dilution and before-and-after RECD measurementsThe explains how differences in exhaust dilution can create misleading comparisons.

Generator Load Should Be Matched

Generator load is one of the first conditions that should be controlled.

Diesel engines can produce different exhaust temperatures, oxygen concentrations and particulate characteristics at different loads. A test performed at 30% load cannot automatically be compared with another performed at 75% load simply because both measurements were taken from the same DG set.

For a reliable comparison, the testing plan should define the required load points and maintain them consistently during both baseline and post-RECD testing.

Load should also be monitored throughout the measurement period rather than checked only at the beginning.

Exhaust Temperature Can Affect the Comparison

Temperature is another important variable.

The exhaust system needs time to reach a stable operating condition before measurements are taken. If the baseline sample is collected after the exhaust system has stabilised but the post-RECD sample is taken while the newly installed device is still warming up, the results may not be directly comparable.

Temperature can also influence dilution, condensation and sampling-system behaviour.

Therefore, exhaust temperature should be recorded during the test and the same stabilisation approach should be applied to both measurement stages.

Unwanted Air Dilution Can Change Concentration

One of the most common sources of confusion in emission measurements is dilution.

When clean air enters an exhaust stream, pollutant concentration can decrease because the same quantity of pollutant is distributed through a larger volume of gas. This does not automatically mean that the engine has produced less pollution.

Leaks in exhaust joints, flexible connections, inspection openings or poorly sealed sampling arrangements can introduce additional air.

This becomes especially important when comparing before and after RECD measurements. If a leak exists downstream of the RECD, the post-RECD sample can become more diluted than the baseline sample, potentially making the device appear more effective than it actually is.

inspect and leak-check the exhaust system before testing and investigate unexplained differences in exhaust composition. The solution is straightforward:

Sampling Location Should Remain Consistent

The location of the sampling port can also affect the quality of the comparison.

A sampling point located near bends, junctions or other flow disturbances may not provide the same representative sample as a properly selected straight section.

If the sampling location changes between the baseline and post-RECD tests, the difference in results may partly reflect the measurement arrangement rather than actual RECD performance.

Where practical, the testing methodology should therefore clearly document the sampling location and maintain a consistent arrangement.

Oxygen and Carbon Dioxide Readings Provide Useful Context

Oxygen and carbon dioxide measurements can help identify changes in exhaust conditions.

For example, a significant difference in CO₂ concentration between before and after measurements at the same load may indicate that additional air has entered the exhaust stream.

These measurements can therefore serve as useful indicators when investigating unexpected changes in concentration.

Central Pollution Control BoardCPCB's RECD procedure specifies that emission measurements and sampling should follow the applicable technical requirements, including procedures for emission measurement, sampling, data evaluation and calculations.

Dilution Systems Must Also Be Controlled

Some emission-testing procedures use controlled dilution systems. Dilution itself is not necessarily a problem when the system is designed and operated correctly.

The important point is that the dilution ratio must be known and properly accounted for when calculating the final result.

Eur-LexTechnical emission-testing requirements recognise the importance of representative sampling and controlled dilution. For example, established regulatory test procedures require diluted exhaust to be adequately mixed and sampled representatively.

Therefore, if a dilution tunnel or partial-flow system is used, the testing laboratory should document the relevant dilution conditions and calculation methodology.

Keep Wet and Dry Measurement Bases Consistent

Another factor that can create avoidable errors is mixing different measurement bases.

Emission concentrations can be reported on a wet or dry basis. Neither approach is inherently wrong when used correctly, but the same basis should be maintained when comparing measurements.

Similarly, temperature, pressure and reference oxygen conditions should be clearly stated when corrected concentrations are reported.

A well-prepared test report should make it possible for another technical reviewer to understand exactly how the reported result was obtained.

Stabilisation Should Be Repeated After Load Changes

An RECD test should not immediately begin after every generator load change.

When the load changes, exhaust temperature and gas composition can also change. The RECD may require additional time to reach a new thermal equilibrium.

Therefore, the testing team should apply the agreed stabilisation criteria at each relevant test point before collecting the final sample.

This helps prevent temporary transition conditions from being interpreted as steady-state RECD performance.

A Practical Consistency Checklist

Before accepting a before-and-after RECD comparison, the testing team can verify:

Same DG set and operating configuration
Same or appropriately matched load
Same fuel conditions
Adequate warm-up and stabilisation
Consistent sampling location
No unexplained exhaust leaks
Comparable exhaust temperature
Consistent dilution conditions
Same wet/dry measurement basis
Correct oxygen or other reference corrections
Properly documented sampling and calculation procedures

These checks do not replace the applicable regulatory test method, but they can help identify factors that could otherwise weaken the comparison.

Conclusion

The conditions under which the measurements are collected are equally important.A meaningful RECD performance test depends on more than the emission analyser and the final percentage reduction.

Matched generator load, stable exhaust temperature, consistent sampling location, controlled dilution and proper correction methods help ensure that differences between baseline and post-RECD results are genuinely related to the emission-control device.

For DG owners, testing laboratories and project engineers, maintaining consistent exhaust conditions is therefore an important part of producing credible and technically defensible RECD performance data.
